Project summary
- Customer and industry: Micron / semiconductor memory (Linkou fab).
- Equipment: AMHS OHT (Overhead Hoist Transport) system.
- Solution: Level 2 condition-alarm solution using the Aurora® 313MM3-R0 smart multivariable sensor and the EG032-RDV02-UP7000IOTECH data-collection gateway.
- Communication: Sensor to gateway over Z920 Sub-GHz wireless serial; gateway to the FDC system over Modbus TCP industrial Ethernet or directly over the SECS/GEM semiconductor standard protocol.
A sensor is placed at the center of the horizontal metal base plate at the bottom of the OHT vehicle, next to the hoist mechanism, to sense the vehicle's three-axis vibration energy in real time. When vibration exceeds the safety threshold, the system alarms immediately and the automation system routes the vehicle to a maintenance branch track for isolation and repair. This helps prevent a single incident costing up to USD 110,000 (about NT$3.5 million) in 12-inch advanced memory wafer breakage and vehicle recovery.
(Note: The financial model is an objective estimate based on the fab's operating practice and the standard production-node value of a semiconductor memory fab.)
Industry pain points
In advanced memory fabs (3D NAND, high-end DRAM), the cleanroom automated material handling system (AMHS) is the lifeline for high utilization and continuous production. OHT vehicles carry FOUPs holding 25 advanced wafers between process tools, frequently and over long distances. The drive motors, belts, wheel sets and even the rails inside and under the vehicle inevitably wear or develop excessive clearance over time.
If an OHT breaks down (a dead vehicle), the system enters pushing/rescue mode: a healthy vehicle behind it pushes the dead vehicle into the nearest maintenance branch track and the isolation gate closes, so other vehicles on the main track keep running at full speed and the line is not paralyzed. The financial risk is therefore limited to the material and rescue losses from a single abnormal vehicle:
- Direct wafer scrap: Excessive vibration or sway of one vehicle scratches or breaks the 25 wafers (about USD 4,000 each in accumulated front-end and back-end value) in one FOUP, a direct loss of about USD 100,000.
- Repair and rescue labor: Push rescue, replacing the drive motor and belts, laser positioning calibration and return-to-service testing cost about USD 10,000.
- Total risk per sudden incident: about USD 110,000 (roughly NT$3.5 million).
Blind spots of traditional monitoring and maintenance:
- Scheduled teardown (PM) leads to over-maintenance: The OHT fleet is large; blind periodic teardown consumes a lot of cleanroom labor and time, and frequent disassembly can introduce installation errors or secondary damage.
- Run-to-failure is costly: Without real-time monitoring, the abnormal vibration from a degrading drive train goes unnoticed. A vehicle carrying a high-value FOUP at full speed or during hoisting can easily knock, scratch or even break the wafers.
Solution
Selected products and PoC installation
- Sensor: Aurora® 313MM3-R0-10816 smart multivariable sensor, only 21 × 21 × 11.5 mm, suited to the very tight space inside an OHT vehicle. The aluminum, potted housing is IP65 rated and resists cleanroom airflow and ambient noise.
- Wireless converter: In the PoC, each vehicle has one Z920 RS485 wireless converter that sends sensor data over Sub-GHz radio to a ground gateway.
- Gateway: An EG032-RDV02-UP7000IOTECH ground-side visualization/edge gateway collects the three-axis vibration data from several vehicles and uploads it to the FDC.
- Placement: One sensor per vehicle, at the center of the horizontal metal base plate at the bottom of the vehicle, close to the hoist motor and base, where it most directly and sensitively captures the hoist and drive-train vibration.
- Zero impact on production: Installing and wiring the sensor and converter on one vehicle takes less than 1 hour. Only that vehicle is routed to a maintenance branch track, so the main track keeps running.
Layered standard communication
- Sensor to wireless converter: industrial Modbus RS485 wired serial.
- Wireless converter to gateway (field layer): Sub-GHz wireless with strong interference resistance and stable transmission.
- Gateway to FDC (upper network layer): standard Modbus TCP Ethernet, sending edge features and diagnostics straight into the fab's FDC/SCADA network without complex software conversion.
Differences from traditional solutions
- Diagnosis and alarm: Traditional solutions (OEM systems or wired accelerometers) return huge amounts of raw data or use fixed-threshold alarms, and cannot clean the time-domain signal for OHT stop-and-go and variable-speed motion, causing many false alarms. Texol uses built-in Edge AI time-domain cleaning and feature extraction that adapts to variable-speed, stop-and-go operation, and outputs clean features with an accurate alarm when vibration exceeds the threshold.
- Deployment and data footprint: Traditional solutions send high-frequency raw waveforms, using a lot of plant bandwidth and local storage. Texol uses long-range Sub-1GHz transmission and extracts features at the sensor, compressing 307,200 Bytes/s to 200 Bytes/s (651 ppm), a 99.9% reduction.
- Total cost of ownership (TCO): Comparable online alarm systems are expensive with complicated hardware and software licensing, making fleet-wide rollout across hundreds or thousands of vehicles difficult. Texol's lean design ships with traceable per-unit calibration certificates, and build-out plus three-year operating cost is clearly lower.
Alarm and maintenance workflow
We recommend building a closed loop from edge computing to central alarm and interlock protection, turning hidden abnormal vibration into a standard automated dispatch and maintenance procedure:
- Abnormality sensing and feature calculation: While the vehicle runs on the main track or hoists a FOUP, the sensor captures three-axis vibration at tens of thousands of samples per second, removes stop-and-go background noise with built-in filtering, and extracts acceleration (g, rms) and velocity (mm/s, rms) features.
- Condition alarm and FDC linkage: For a mature rollout we recommend connecting the sensor signal to the vehicle's onboard PLC/controller and using the vehicle's existing wireless link (Wi-Fi or infrared) to send vibration data together with position, speed and vehicle ID to the MCS (material control system) on the ground, which forwards it to the FDC over the plant network. When vibration energy exceeds the safety threshold, the FDC alerts immediately. This is the most economical and stable approach.
- Automatic avoidance and closed-loop maintenance: After the FDC alarm, the AMHS dispatcher has the vehicle finish its current task and drive to the nearest maintenance branch track. The isolation gate closes while healthy vehicles keep running; technicians then service the motor bearings, belts and hoist mechanism, so the vehicle never runs with abnormal vibration that could damage the wafers in the FOUP.
Benefits
- Avoid costly wafer scrap (ROI): Online vibration alarms on the OHT fleet remove the FOUP shaking and wafer-breakage risk caused by drive-train faults. Preventing a single 25-wafer breakage incident saves about USD 110,000 (roughly NT$3.5 million) in direct material and rescue losses.
- Higher AMHS utilization (OEE): Replace blind teardown and run-to-failure with "vehicle goes to a branch track for maintenance as soon as vibration exceeds the limit", reducing push rescues caused by sudden breakdowns on the main track.
- Very low build and operating cost (TCO): Less than 1 hour of installation per vehicle, offline deployment on a branch track with no impact on the main track, and a 99.9% smaller data footprint (200 Bytes/s) save cleanroom network and local storage hardware.
(Note: Financial figures are estimates based on the customer's operating practice and standard production-node values for memory fabs.)
